what is the pedal box actually made of? Plastic? flimsy cola can grade metal?

The above would probably be better, from what i can see its thin mild steel thats very poorly welded, if it doesn't break the welds the metal will snap from the bending.

My advice is investigate immediately and see if you can patch it up while its still in the car, and secondly PRAY!

Arranged to get it fixed from the weekend. Had to drive it today and boy was I praying to some divine power for it to not go. It's making really bad creaking noises and then I heard a crack noise so I just managed to limp it home. Now not going to drive it until it's going to my mates to be fixed. If it breaks on the way it can be towed to be fixed then :)

Is a pedal box a direct from the dealers job? or is it scour of scrapyards and the bay?

You could get it from a scrappy and could be lucky like me. I got a replacemeant one from a scrappy and it looked like it had only been in the car a few months, and it was from a 98 car. I still have it in my cupboard incase the pedal box on the car decides to break then it will be replaced.

Thanks to everyone for helping me finally pinpoint the third faulty component contributing to lack of smooth (or any!) gear change. Helped for a while by new clutch (after 94K) and new clutch cable, but then 4 weeks later back to pedal too low, almost impossible gear changes etc. Been noisy into reverse for ages - but then hindsight is a wonderful thing isn't it? I had a weld done on the pedal box a few weeks ago, but not enough. The internet is a wonderful thing - just such a relief to see all the car's symptoms in a list with a diagnosis.
