225 horsepower Leon FR TDI

I wanted to share with you the build I have going on at the minute and see if anyone is doing a similar thing.

It all started when I was scouring eBay and found a very tidy Leon FR TDI for sale that was very cheap, except he thought it had a seized engine. After chatting with the owner it seems that he recently had it REVO chipped and was of the "rag it and turn it off" brigade.

Unsurprisingly, the turbo didn't like this and sheared the common shaft between the impeller and compressor wheels. This of course filled the intake with oil and whilst the engine was running, caused it to hydraulic.

I collected the car and the engine (already removed), quickly removed the glow plugs and found that it was not sized at all. On disassembly, I found the engine to be in very good condition, with a small amount of wear on the big end bearings and camshaft bearings. I would consider this normal for the ageon protrusion a and mileage.

The piston protrusion across the 4 differed quite vastly (1.43mm) so the engine does need a new set of conrods. I am looking at a set of H Beam rods and ARP rod bolts for the build at the minute rather than fit the brand new stock rods I have.

The cylinder head has been stripped and I have had the valve seats undercut as well as the inlet ports tidied up and flowed on a flowbench by Tim Radley at Race Developments. If anyone has looked down the intake side of a 1.9 pd, they will see a nasty ridge on the run down to the valves. Not anymore! ;-)

I have had the camshaft, crankshaft and gudgeon pins superfinished by Tim as well. If you are unfamiliar with the process, have a read of this: Superfinish!! This process essentially takes out the asperities of the materials and leaves it super smooth, looks cool too.

Everything has been run cleaned and inspected and now its time for the rebuild. So the plans at the minute are (and will change lol):

H Beam Rods
Cylinder Head Flowed and valve seat undercut
ARP Main and Head stud kit
Uprated Bearings, can't decide on Calico or DLC coating atm (hard to find on diesel shells)
EGR valve cut out of housing (smooth stop flap left in), opened up, epoxied and smoothed
Inlet manifold smoothed (the rear engine cover bolt protrudes inside it)
BSH oil catch can
De cat pipe

I am collecting everything from Tim today and will post photos as I rebuild the engine.

At the minute, it will probably run on stock but with a modified compressor housing outlet.

The easy part of the build is swapping the turbo out at a later date if it runs out of puff.

At the moment, I am trying to develop a good strong engine build as no one seems to have done much with them...or not advertised it anyway!.

There is a lot of easy tricks on a PD that you can do to increase efficiency. The first must be a race oil catch can and dumping EGR and the cooler.

I am thinking water injection too but that is a way off yet, still got the engine in bits.

Will get some photos up ASAP.

A wolf in sheeps clothing is right, especially with the wife using it to go shopping in (its her car) I have a 2011 Leon FR Petrol (TSI motor).

Devonmikeyboy, devoneutopia, bobby singh and jonjay to name a few all run high powered pd lumps.

Bobby runs his ARL at over 300bhp and devonmikeyboy also has his BKD lump pushing more than the 300 mark.

I'll be intersted to know what bearing shells you use and the material of them. I work for Mahle Engine Systems producing bearings. Please post up your final choice mate. I'm always interested in these type of projects.

Short answer is I dont know! I'll go over to the racing section and ask mate. I take it it will be VP2 material? Something uprated anyway.

Sounds like an interesting project, i have a bit of a soft spot for dervs - i used to have a Astra 1.9cdti kicking out 205bhp until the gearbox blew itself to bits... apparently 80k miles of abuse is to much for the standard box to take (glad it was a company car !!!)
Anyway back to your project - if the engines hydraulic'd i would defo get the crank checked with a DTI gauge for any bending before you build it up.

Hello Guys,

Sorry for the delay in posting but I have been in America taking a Skoda to the wrong side of 200mph!! :whistle:

We have a few changes on the engine front, I have gone for a set of Integrated Engineering H Beam rods which are superbly crafted and can really take a lot of abuse from my recent experiences with them.

I have gotten to know the owners quite well, so if you fancy a set look them up or let me know and I will put you in contact with them. They cater for all things VWG!

This also means I have a set of brand new unused (uncracked big ends) standard con rods for a 1.9 TDI PD Engine if anyone is after a set?

It will be a good platform for future modifications!

Strong and efficient.....will make good power on stock turbo too!

Hello All,

Sorry for the lack of updates, UK customs being themselves and holding my new shiny Integrated Engineering rods and ARP bolts up!

They will be delivered tomorrow and I will get some photos up to show you the impeccable quality of the parts!

Now BSB is all over and done with I will get on with the build and keep you guys up to speed with whats going on.

We ran Intengineering rods in our 227 mph Octavia running over 600bhp and 30PSI of boost so they really are quality items!
