was down at my local vw audi specialist last night and he reckons it's the clutch release plate. he says it tempers itself which is what makes the clutch so stiff and hence puts all the strain on the cable and the pedal box.
plates temper - extra long cables sieze and the design of the plate it pulls against in the pedal box is a bad unsupported design
ripple effect of converting a hydraulic clutch gearbox to manual - wish they'd left it hydraulic like the tdi myself
all solved with a decent welded gusset plate though
