Fitted a pressure gauge to the fuel line going into the fuel rail so we could see if the fuel pressure was dropping off under boost. The pressure is suppose to follow the boost but as it turns out it did this to a point then starting dropping off which is bad.....

The pump I have is a DA-27 which should do 305lph. Something wasn't right with the pump anyway as it seemed to have a leak and the internal part of the pump turned around inside the outer case which the guy I bought it from said shouldn't happen.

I bought the pump from eBay for a good price, they have had good write ups so was worth a go. The seller has been an absolute star and his communication is spot on. After a bit of a chat he said there is no probs returning the pump for a replacement so after a bit of thought I have decided to go for the bigger pump (DA-31) as this has the same threaded ends as a Bosch 044 pump and the push fit ends Bill is getting made up fit this type of pump. Bill had got one in as a test so I swapped mine out with this one as the prototype push fit fuel pump ends had turned up.

Started the car to check for leaks while the car was on the ramp and Bill noticed the pump was very quite... could hear a whirring and sounded like it was coming from the pump but putting a meter on the terminals said different.. no actual power to the pump. Checked the connections inthe car and one of the wires had come out of the crimp terminal where I spliced into the OEM fuel pump wiring DOH!!! no idea if this was like this from the start... sure when we fired her up for the first time it was working... anyhoo, working now and plenty of fuel pressure too so cured all sorts in the end... result!!

Checked for leaks and looked at the driveshaft gaiter to see if there is any probs... the water pipe from the turbo to the block has developed a small leak. Not enough to take the car off the road but it needs fixing as soon as I can. Think I will get a pipe made up from Bill's 'Pipe Guy'.

The driveshaft gaiter is still in one piece however, there is a distinct shiny wear patch on the last bit of the gaiter (not flange end, shaft end) which means at some point I am gonna have to remove it all and 'adjust' the downpipe a bit. Might see if I can loosen the v-band and move the DP up a bit on the turbine housing to give a little more clearance before resorting to other means.

Having a problem keeping the boost below 2.5bar too... ok as a spike but it holds under certain conditions and the map is dialled in for 1.7bar so a manual boost control may be needed.

Fuelling is still a bit out but to be fair the last map was tweaked to take the original fuelling issue into consideration so its over fuelling a bit now.

Few things to iron out but getting there. Actually got a chance to stick the boot in and she flys!!! bit more to come with map tweakage and then some added timing advance.

the fittings will shortly be available from badger5 in stainless steel... so plug in pump solution as seen in tufftys pictures above to simplyfy installation for folks doing upgrades

Think the problems are nearly sorted... decided to have a look at redoing the fitment of the DV as I am getting a chirp changing gear indicating potential for compressor stall. Looking at the DV there was a kink in the pipe which looked restrictive so faffed with that a bit and looks better... while messing with this I noticed a stray pipe.... the pipe from the charge pipe to the bottom of the N75 valve had popped off.... no idea when but it would explain the excessive boost. Refitted double checking the clip and all is good again.

A quick change of map later and turns out that the first map was pretty close after all!!! Combination of the fuel pump problem, N75 pipe and DV issues had led us on a wild goose chase...

Now she holds around 1.5 bar and has some timing advance too (can't remember how much). Feels much more responsive and pulls just as well as before. All good... Bill would like to do a log or two more before we call it done but finally its all coming together.

Small update... discovered a small weep from the new fuel pump but had a feeling this would happen as I didn't have the right sized copper washer too hand for the larger pump fitting and 'opened up' one with a smaller hole. This will be fixed at the weekend where I will look to adjust the DP too to give my a bit more clearance for the driveshaft.


How about the lag? Would you say it's laggy?

Its laggier than the K04 obviously but produces 0.5bar of boost as low as 3.2k rpm and on it before 4k. Think using the OEM exhaust may well be strangling this a tad too and a replacement will happen sometime but she drives ok at the moment.

Power delivery is different on a BT anyway so just need to get used to the way it does it..

I have now booked myself in for a dyno run for Friday 30th October so will post the results of that next weekend after its done. The graph should at least show how good/bad/indifferent this setup is and help me decide what to do next...

fingers crossed it goes ok on the dyno bud, if you ahve any more problems with the pump i've got a bosch 044 sitting doing nothing if you requie one.

Thanks mate... couldn't find an affordable 044 at the time which is why I went for this one... think the pump is ok in itself, just my cobbling in question :whistle:

0.64A/R Housing?

...ermmm... I believe its a 0.62 housing... I think... sure thats what Bill said anyhoo :)

Not much more to update you with at the moment. Car is running fine. Looking forward to getting her on the dyno to see the fruits of my labour...

Things on the snagging/immediate list to do are:
* Turbo to block water pipe... this is 'seeping' so it will be removed and Bill's 'pipe guy' will be tasked with making a pukker crimped version.

* Driveshaft inner gaiter v DP issue... going to look at moving the DP about on the v-band connection to the turbo to give more clearance as an interim solution and see what the long term affects are with a mind to when I remove the DP for ceramic coating (at some point) to engineer some clearance in then.

* Change the prototype fuel pump fittings for the Badger 5 production stainless steel ones.

* Re-bleed the brakes running the ABS pump this time as I think I still have too long a pedal... they do work veeeeeeery well though and so glad I changed them.

* Change the boost gauge. My current boost gauge is 'ok' but 1.5bar and above is in red and not very readable in the daylight.

I was thinking of getting a Stack boost gauge but now looking at going for Liquid S3 (http://racediagnostics.com/cms/index.php?page=liquids3). I have had a chat with Jim (the guy behind Liquid) about potential issues using it on a car as modded as mine and things are looking good. Jim is looking into sorting the boost gauge to read more than the 2 bar it does now.

If anyone has got a Liquid setup (especially on a BT'd car) then please let me know how you have got on with it.

* Still getting a 'chirp' from the turbo when I change gear which is the onset of compressor stall, its not much and sounds cool but not gonna help performance much. It was less when the boost was 1.5bar but since tweaking it up a bit its more apparent so might mean DV relocation or just a bigger DV. Bill runs a huge DV on his Ibiza so maybe thats a solution but it does detract from my OEM look a bit.

Got some new washers for the pump now so will look to get that done before the dyno run.

I had a liquid gauge prototype to test on my IHI Ibiza for quite a while. Had great fun with it, it read pretty well and it was very useful. Good little bit of kit.

Ordered one now, will see how it goes and add a review to my thread when I have got my head around it all..
